   My wife drills holes in cups and bowls to make flower pots. The bit has diamond stuff on the end. It has a slot cut in it so she can poke a coat hanger down the hole to force the little round cutouts out of the bit, without un-chucking it. It also lets the water run into the bit to help cool off the cutting area. Probly don't need to water cool when cutting balsa, lol. Grin

This may or may not help. Might be a moot point if you drill by hand. In my mind, I see using a slow turning drill if you have a ton of holes. Maybe it would speed the process if you could just poke  the dots out while still on the drill?   Should be easy to grind out a slot in aluminum tube with a bench grinder or Dremel.  The slot would not need to be so big just to poke out balsa dots.

Yup! The brass tube does accumulate balsa dots. I was thinking with large tubes, the cut-outs could be used as plys for balsa wheels.

I've used TMG's approach but used a brass tube and it held up pretty good!

I like the teeth idea and that would make it easier than pushing with your hand.  I assume that the tube would have to be removed from the drill and punch out the centers that have accumulated!

Take a piece of aluminum tubing of the diameter you want. Use a Dremel tool with a cone shaped grinding stone. Use the stone to give the tubing a sharp edge. Simply hold the tubing over the part  and use your hand to push down and rotate the tubing. After making a number of holes you will have to resharpen the edge, but it only takes a few moments to do.  Wink

If you notice in the first pic,there is a triangular jewelers file laying next to the brass tube. This is what I used to make the teeth.

I placed the brass tube in my bench vice. I used the point \/ of the file and just filed one side of the brass tube until I got going and then lowered the angle of the file so the point of the file would also begin to cut a tooth directly across the tooth I started.

Then I just rotated 90 degrees and cut two more teeth. Then I subdivided from there. After the teeth were cut, I ran some sand paper around the outer circumference of the brass tube just to clean it up. Seems the teeth don't have to be perfect to cut well.

I should caution that chucking the tubing up in a drill press is probably not the safest thing in the world so you should at least wear safety glasses and the wood underneath the balsa you intend to cut should really also be balsa - something soft. Less torque on the brass tube.

Honestly, this was just an experiment while I was waiting for glue to dry but it seemed to work quite well. Thinking several sizes could made and could be useful to make lightening holes in ribs and formers or where ever a hole in balsa might be needed.

The pics should be self explanatory, the brass tubing in this case was 1/8th (I think).
